Reach Truck Electric Forklift Maintenance Process

1. General Inspection

• Clean the forklift
• Check the overall frame (no deformation)
• Check safety devices
• Lights, rearview mirrors, fire extinguisher, seat
• Retrieve error history and clear after maintenance (for Linde forklifts)
• Reset maintenance reminder timer
  

1. Hydraulic and Lifting System

1. Check play in mast and forks
   

• Operate mast forward/backward and up/down at maximum speed and observe visually
  

1. Check play in lifting bearings
   

• Operate mast forward/backward and up/down at maximum speed and observe visually
  

1. Check pulleys and rollers of hydraulic pipes
   

• Shake pulleys and rollers directly
• Allowed play: 10mm
• Check rollers every 2000 hours
  

1. Check fork carriage channel, chains, and chain tension (if stretched)
   

• Allowed elongation ≤ 3% compared to new chain length
  

1. Check hydraulic hoses and connectors
   

• Inspect wear, oil leaks at connectors and hoses
  

1. Check lift rods and seals
   

• If any rod leaks oil, recommend seal replacement
• If rods are scratched, recommend rod plating or replacement
• Check seals inside lift cylinder piston: Lift maximum load to 1m height, measure fork height (H1), wait 10 minutes, measure again (H2); H1 – H2 ≤ 100mm
• Check tilt cylinder seals: Lift maximum load to 2.5m, tilt forks fully up, measure fork height (H1), wait 10 minutes, measure again (H2); H1 – H2 < 5%
  

1. Check hydraulic pump (lifting/lowering)
   

• Measure lifting speed (0.44m/s) and lowering speed (0.54m/s)
• If speeds are lower, clean or repair pump if severe
  

1. Check steering motor (power steering system)
   

• Turn steering wheel fully and observe
• Motor noise check: if noisy, replace motor bearings
• Check bearing play on motor
• Check steering wheel play
  

1. Check sensors
   

• Inspect mast sensors for wear from contact with rails
• Check mast brake sensor functionality
  

1. Check oil filter and hydraulic oil (quantity, cleanliness)
   

• Oil tank capacity of R115 model = 30L; check oil level within Min-Max limits
• Replace hydraulic oil and filters every 5000 operating hours (2500 hours for cold storage environment)
  

1. Lubrication
   

• Use Grease DIN 51825
• Apply thin layer on mast, sliding rails, battery tray
• Pump grease into grease nipples until excess grease appears

III. Brake System

1. Check brake fluid
   

• Brake fluid quantity = 0.25 L, type DOT 3
• Replace brake fluid every 10000 hours or 5 years
  

1. Check brake calipers (2 sets inside wheels, monitor during use)
   

• Low brake fluid triggers error and slows forklift
• Check parking brake: forklift on 10% slope must not roll back
• Check service brake: forklift runs unloaded at 5 km/h, release accelerator and apply brake; stopping distance ≤ 1.33m
• If calipers leak visible oil, remove and inspect seals, clean and repair (repair quote)
  

1. Check hydraulic lines for leaks or damage
   

• Inspect hoses for coating peeling, fabric fraying, or steel braid corrosion
  

1. Check or adjust brake pad wear every 2000 hours
   

• Remove front wheels, measure brake pad thickness; pad thickness ≥ 2mm
• Clean dust and dirt
  

1. Check parking brake cable and magnetic brake (Reach Truck specific)
   

• If gap > 0.8mm, replace magnetic brake discs

1. Drive and Steering System

1. Check steering wheel play
   

• Allowed play ≤ 5mm
  

1. Check wheel bearings
   

• Spin wheels; if grinding noise occurs, bearings are worn and must be replaced
  

1. Check and lubricate steering bearings
   

• Listen for noise when steering
• Average life: 5000 hours
• Use Grease DIN 51825 on gears
  

1. Check tire wear and air pressure (for pneumatic tires)
   

• Measure remaining PU layer thickness; standard: ≥ 50% of original thickness
• Check for cracks or breaks in PU layer
  

1. Check wheel mounting bolts for cracks or looseness; retighten if necessary
2. Check wheels for debris or wires wrapped around
3. Check axle
   

• Listen for abnormal noises during operation
• Inspect for oil leaks
  

1. Replace axle oil every 2000 hours
   

• Remove motor and change axle oil (~4 liters per forklift)

1. Electrical System

1. Check lights, horn, fuse box, connectors, and clean contactors
2. Clean circuit boards externally using compressed air only
3. Inspect commutator, carbon brushes, motors and clean externally with compressed air
4. Check charger system
   

• Ensure charging area safety
